Replacing three-side seal bags with a four-panel flat bottom pouch to fix aroma loss and shelf bulging.
A German specialty roaster was losing aroma during the first 72 hours after roast and their pouches bulged on the shelf. We replaced their three-side seal bags with a four-panel flat bottom pouch in PET/VMPET/PE and integrated a one-way aroma valve above the fill line.
The Challenge
What the brand was up against
Before switching, the client faced several technical and commercial issues that the previous supplier could not solve.
- Three-side seal bags were bulging within hours of packing because CO₂ had nowhere to escape.
- Aroma profile degraded noticeably within the first 72 hours — customers were returning bags as "stale".
- No space on the pack for brew guides or origin stories, which limited branding on shelf.
- Existing supplier could not supply a valve-integrated flat bottom pouch at their volume.
Our Solution
What we designed and delivered
Every step was handled in-house — design, engraving, printing, lamination and bag making.
- Switched to a four-panel flat bottom pouch in PET/VMPET/PE, 140 μm — high barrier against oxygen and moisture.
- Integrated a one-way aroma valve positioned above the fill line, avoiding the seal zone.
- Four full print panels gave the brand space to add brew guides, origin stories and a QR code.
- Ran a 72-hour leakage test on the valve weld before approving mass production.
